How to Prepare a Pallet for Freight Shipping

Learn how to choose a sound pallet, arrange and protect freight, apply straps and stretch wrap, label the load, and complete a final shipping inspection.

Why pallet preparation matters

A pallet turns cartons or other goods into one handling unit that can be moved by a forklift or pallet jack. That convenience only works when the base, load arrangement, protection, and securement function together. A cracked pallet, unsupported overhang, loose top layer, or label hidden beneath wrap can create trouble even when the products inside their packages are undamaged.

Good pallet freight preparation is not about making a load look tidy. Its purpose is to keep the freight stable during normal lifting, loading, road movement, and transfer; protect it from foreseeable contact; and make the shipment easy to identify and handle. The right method depends on the goods, their weight, packaging, shape, and sensitivity, as well as the carrier’s requirements. Always follow product-specific safety rules and the instructions of the transportation provider.

Choose a pallet suited to the load

Begin with a pallet that is large enough to support the entire footprint and designed for the expected load and handling method. Do not assume that every pallet of a familiar size has the same capacity. Construction, material, condition, load distribution, and support during storage all affect performance. If capacity is uncertain, use a pallet selected or verified by a qualified packaging professional.

Inspect the pallet. Look for broken or missing deck boards, split stringers or blocks, projecting fasteners, severe warping, contamination, and previous repairs that could interfere with handling. Fork openings should be clear and suitable for the equipment expected to move the unit. Remove a questionable pallet from use rather than covering a defect with freight.

Build a stable pallet load

Place heavier goods low and near the center

Keep the load’s center of gravity low. Put heavier, stronger packages on the bottom and lighter or more crush-sensitive packages above them, provided the lower packages can support the weight. Distribute weight across the pallet instead of concentrating it on one weak deck area. Extremely dense equipment or point loads may need blocking, a skid, or an engineered base rather than a general-purpose pallet.

Keep the footprint within the pallet

Arrange packages so they do not hang beyond the pallet edges. Overhang leaves cartons exposed to impacts and may weaken their vertical load-bearing strength. It also changes the shipment’s outside dimensions. If the goods are larger than the available pallet, choose a suitable larger base or a packaging design made for the item instead of forcing the load to fit.

Create level, interlocked layers where appropriate

For uniform cartons, build complete, level layers with gaps kept to a minimum. Aligning cartons in columns can preserve their compression strength, while an interlocking pattern can improve resistance to shifting. The better pattern depends on carton strength and the load. Avoid a casual mix that places a heavy carton across unsupported spaces or creates an uneven top.

Do not use crushed, wet, punctured, or partly open cartons as structural pieces. Close each package by an appropriate method before palletizing it. Small loose pieces should be boxed, bundled, or contained so they cannot fall through openings or separate during handling.

Protect exposed surfaces and fill problem spaces

Use cushioning, dividers, or void fill inside individual packages so the products do not move within them. Pallet wrap cannot correct inadequate interior packaging. On the assembled load, slip sheets can separate layers, and edge or corner protectors can spread strap pressure and shield vulnerable carton edges. A top cap may help protect the upper surface and provide a cleaner surface for wrapping.

Irregular goods require special attention. Prevent metal parts, corners, handles, or sharp projections from cutting straps or film. Use blocking or bracing to resist movement, and protect finished surfaces from abrasion. Cylindrical items should be chocked or cradled so they cannot roll. Never rely on stretch film alone to restrain machinery or another concentrated, rigid load.

If goods are sensitive to moisture, dust, temperature, static, light, or corrosion, use packaging designed for that exposure.

Secure freight to the pallet

The load and pallet should behave as one handling unit. Select securement materials for the load rather than using a fixed number of wrap passes or straps for every shipment. Common systems include stretch film, strapping, and purpose-designed covers or bands. Heavy, tall, rigid, or irregular freight may require a packaging specialist to design blocking, bracing, or crating.

Apply strapping safely

Where strapping is appropriate, route it so it holds the freight to the pallet rather than merely circling the cartons. Use material, seals, tensioning tools, and edge protection compatible with one another. Apply enough tension to restrain the load without crushing packages or damaging products. Keep straps away from sharp edges unless protected. Only trained workers should use tensioning and cutting tools, and no one should stand in the recoil path when a tensioned strap is released.

How to wrap a pallet

Start stretch film at the pallet base and establish a secure connection between the load and pallet. Wrap around the lower portion, then work upward with overlapping passes while maintaining consistent tension. Reinforce areas where the load could separate, and cover the upper layers before working back down if the load needs it. Finish with the film secured so a loose tail cannot catch on equipment.

Wrap firmly enough to stabilize the packages, but not so tightly that cartons buckle or the load is pulled off center. Do not twist film into a narrow rope around vulnerable carton edges. Keep necessary forklift openings accessible, and avoid creating hanging film beneath the pallet.

Label palletized freight clearly

Apply labels only after the final wrapping step unless the label must be protected beneath clear film and will remain fully legible. Place shipping labels on flat, visible vertical surfaces, not only on the top where another pallet or equipment may hide them. Avoid seams, corners, straps, and heavily textured wrap. When the process permits, place matching identifiers on more than one side.

Each pallet should have a unique handling-unit identifier that agrees with the shipping record. Destination details, shipper and consignee references, and any required barcodes must be readable and current. Remove or cover old labels and routing marks so they cannot be mistaken for active instructions.

Use orientation, handling, or hazard labels only when accurate and required. A “do not stack” label does not physically protect a weak top, and directional arrows do not compensate for internal packaging that allows a product to move.

Inspect the finished pallet before pickup

Examine the load from every side without climbing on it or entering an equipment travel path. It should stand upright on a sound base, with no loose cartons, shifting contents, torn film, dangling straps, or unsupported projections. Check that protective materials remain in position and that all labels can be scanned or read.

Confirm whether the unit is actually stackable. A flat-looking top is not proof that the packages can bear another load. If freight must not have anything placed above it, disclose that limitation during shipment planning and mark it as required by the carrier. Do not attach an improvised pyramid or obstruction without approval; it may add height, create a hazard, or conflict with handling systems.

Once inspection is complete, obtain the final outside dimensions and gross weight. Packaging materials and the pallet count toward both. Record any unusual handling needs, and make sure the physical load, booking information, labels, and bill of lading agree. Pallet shipping checklist

  • The pallet is suitable for the load and free of visible structural defects.
  • Fork openings are clear, and the load does not prevent safe handling.
  • Weight is distributed, with heavier goods low and supported.
  • No product or package overhangs the pallet.
  • Cartons are closed, undamaged, and arranged in stable layers.
  • Voids, sharp edges, rolling items, and exposed surfaces are protected.
  • Straps, film, blocking, or bracing match the freight and connect it to the base.
  • The finished unit is upright, stable, and free of loose material.
  • Current labels are visible; obsolete labels have been removed or covered.
  • Final dimensions, gross weight, stackability, and handling needs are recorded.

Frequently asked questions

Should boxes hang over the edge of a pallet?

No. Overhang exposes packages to impacts, can reduce carton strength, and increases the shipment’s occupied footprint. Use a suitable base that supports the full load.

Is stretch wrap enough to secure pallet freight?

Sometimes for stable, uniform, lighter carton loads, but not for every shipment. Heavy, rigid, tall, or irregular goods may require strapping, blocking, bracing, a skid, or a crate selected for the load.

How many times should I wrap a pallet?

There is no universal number. Film type, equipment, tension, load weight, shape, height, and stability all matter. The finished wrap should connect the freight to the pallet and resist expected movement without crushing the packages.

Can I reuse a pallet?

Only if it remains suitable for the new load and passes inspection. Previous use, hidden damage, contamination, uncertain capacity, or export requirements may make reuse inappropriate.

Where should pallet labels go?

Place them on visible, flat vertical surfaces where they will not be folded over an edge, covered by straps, or hidden on top. Follow the carrier’s placement and barcode requirements.

When should I measure a palletized shipment?

Measure and weigh it after all packaging, protection, securement, and labeling are complete. If the load changes afterward, measure it again before pickup.
